How easily should the coupler slide onto the shafts? OEM coupler, OEM driveshaft, after market pinion. Balky at both ends. checked for burrs, etc. did not want to drive on with mallett.

In a perfect world, it should be what us tool makers refer to as a "slip fit". That is, it should have clearance but very, very little - nearly none. In other words, nearly "size for size". Tapping with a lead hammer would be acceptable. If you find you need to POUND it on, there's an issue that needs to be addressed. If you feel it is "close" you may want to stone all of the edges.

It could also be a second. Not all NOS parts are created equal.
